Will Insurance Cover My CP4 Pump Failure?

Whether insurance covers a failed CP4 pump and the resulting fuel system damage depends entirely on the cause. Contamination usually yes, normal wear-and-tear no. Here are the actual scenarios we've seen play out.

The CP4 pump from Bosch is one of the more notorious fuel system components on modern diesels. When it fails on the 2011–2016 LML 6.6L Duramax or the 2011–2021 Ford 6.7L Power Stroke, it typically takes every imaginable fuel system component with it — injectors, lines, sensors, rails, filters, the works.

The repair is significant. Customers ask us all the time whether their insurance will cover it. The honest answer is: yes and no, depending on what caused the failure.

Below are four real scenarios we’ve seen play out in the shop, with the insurance outcome on each.

Scenario 1 — DEF poured into the fuel tank by accident

A customer accidentally put DEF into the fuel tank of their 2017 Ford F-250 instead of the DEF tank. They started and drove the truck before realizing the mistake. Within about 30 minutes of run time, the entire fuel system was destroyed.

What happened mechanically: Diesel is the only thing that lubricates the high-pressure fuel pump’s internal cam and roller. Any contamination — water, dirt, gasoline, DEF — causes catastrophic damage. The cam and roller deteriorate, sending metal shavings through the entire fuel system. In the case of DEF specifically, the fluid then crystallizes inside injectors, fuel lines, and sensors as it heats up, causing additional cascading failures.

The fix: Full fuel system replacement. We don’t do partial repairs on contaminated systems. (See our DEF in fuel tank service page for the full scope conversation.)

Insurance decision: Covered. Because the customer put DEF in the fuel system on accident — same legal logic as accidentally crashing into something — insurance covered the entire fuel system replacement minus the customer’s deductible.

Scenario 2 — Bad fuel from a gas station

A customer filled up at a gas station after running the tank below 1/8th. The fuel they received was below specification — contained debris and water. Before the truck got below a 1/4 tank, it quit on them and stranded them on the side of the road.

What happened mechanically: Contaminated fuel from the station damaged the high-pressure injection pump. Same cascading failure mode — once the pump’s internals start coming apart, the metal goes everywhere downstream.

Diagnostic: We tested the fuel and confirmed the most likely cause was the contaminated fuel from that specific station.

Insurance decision: Covered. The insurance company paid for the fuel system replacement based on the diagnostic confirmation that contaminated fuel was the cause.

Scenario 3 — Normal wear-and-tear on a high-mileage truck

A customer brought us their 2011 F-250 with the 6.7L Power Stroke at 300,000 miles. Symptoms: surging, hard to start, performance feeling off. Check Engine Light on. Diagnosis showed the high-pressure fuel pump was on its way out — bits of metal accumulating in the VCV bore. We tested the fuel — no contamination. The customer kept up with fuel filter service and was running quality low-sulfur diesel that met spec.

What was happening mechanically: The CP4’s known failure mode at high mileage. The cam-and-roller wear from sustained operation on US ultra-low-sulfur diesel eventually liberates metal into the system. (See our CP4 Pump Failure article for the underlying cause analysis.)

Insurance decision: Not covered. No contamination, no external cause — just the CP4’s design-related wear pattern at high mileage. We had no jurisdiction to submit the claim. Insurance treats this as normal wear-and-tear, which is a maintenance/repair scope, not an insurance event.

Scenario 4 — Sand and water deliberately added to the fuel tank

A customer brought us a 2011 Chevy 2500 with the 6.6L Duramax with multiple injector issues and serious power loss. Diagnosis revealed someone had poured a mixture of sand and water into the fuel tank — vandalism or sabotage, the customer never figured out who did it.

Insurance decision: Covered. This was treated as a comprehensive coverage event — analogous to a hit-and-run. The customer had full coverage on the truck, and the insurance company paid for the full fuel system replacement.

What this means for your situation

The pattern across these scenarios:

  • External cause that you can document (contamination, vandalism, bad fuel from a specific source) → usually covered
  • Internal failure with no external cause (CP4 wear on a maintained truck running quality fuel) → not covered

If you suspect external contamination, don’t run the truck. Get it to the shop on a flatbed if possible. We’ll diagnose and document the cause, which gives you the strongest possible position when you file the insurance claim.

Why CP4 pumps fail in the first place

The best theory we have — and we’ve seen plenty of these — relates to the ultra-low-sulfur diesel sold in the US compared to what the CP4 was designed around in Europe.

All on-road diesel vehicles in America are required to run low-sulfur diesel. During the refining process that removes sulfur, lubricity additives in the fuel are also removed. The CP4 pump’s internal cam and roller depend on the diesel itself as their lubricant. Less lubricity in US fuel = more wear on the cam and roller = eventual metal-on-metal contact = catastrophic failure that contaminates the whole system.

There’s no perfect fix on the CP4 itself, which is why we recommend DCR conversion as the proven preventative measure — it swaps the CP4 for the more durable Stanadyne DCR (Diesel Common Rail) pump, which is built to tolerate US diesel. See our DCR Conversion service page for details.
