6.7L Power Stroke — CP4 Pump Failure

The 6.7L Power Stroke CP4.2 pump can self-destruct and send metal through the entire fuel system. P0087 is the early warning — here's how to diagnose it and what's involved in fixing it.

What this issue is

Every 6.7L Power Stroke from 2011 through the current model year came from the factory with a Bosch CP4.2 high-pressure fuel pump. It replaced the bulletproof CP3 pump Ford used on earlier diesels, and it’s the single most common catastrophic-failure point on the platform.

When the CP4 fails, it rarely fails quietly. The internal rollers gall against the cam lobes, shed metal, and pump those shavings downstream into the rails, the injectors, and every line in between. By the time the truck is throwing P0087 and stalling at a light, the damage is usually done — a pump replacement alone won’t fix it, because the rest of the fuel system is already contaminated.

The short version: if you’re driving a 6.7L Power Stroke from this year range, the CP4 is on a clock. Knowing the early warning signs buys you the chance to catch it before it takes the entire fuel system with it.

Symptoms you’ll notice

The fault announces itself a few different ways, usually in this order:

  • P0087 (Fuel Rail Pressure Low) is the classic first code. The truck isn’t getting the rail pressure it’s asking for because the pump can no longer produce it.
  • Extended cranking — the truck takes three or four seconds to fire instead of one. Or it doesn’t fire at all and you get a no-start.
  • Loss of power under load, especially at highway speeds or pulling grades, because rail pressure can’t keep up with injector demand.
  • Rough idle right after cold-start, sometimes clearing as the engine warms.
  • P0088 (Fuel Rail Pressure High) can also appear if the volume control valve on top of the pump fails open.

If you pull the truck in and the owner also mentions a recent fuel-filter change that might have been primed wrong — that’s a strong pointer toward CP4 stress from running air through the pump.

Why it happens

The CP4.2 is fuel-lubricated. That was the design choice. Unlike the CP3 pump it replaced, it has no external oil supply — the diesel fuel itself has to carry lubricant to the internal rollers and cam. U.S. diesel fuel sits at the low end of the global lubricity spec, and the pump’s tolerance for anything less than clean, properly-lubricated fuel is almost zero.

Three things kill it fastest:

1. Lack of lubrication. Dirty fuel filters, low fuel level (running below a quarter tank regularly), or water contamination all reduce the lubricant film between the rollers and cam lobes. Once metal touches metal, galling begins and you’re on a countdown.

2. Improper fuel-filter service. Ford’s procedure calls for multiple key-on-no-start cycles after filter replacement to purge air from the high-pressure side. Skipping that step pulls air through the pump during initial start — and the pump is not built to run dry, even briefly.

3. DEF contamination. If Diesel Exhaust Fluid gets poured into the fuel tank, the CP4 will grind itself apart in minutes. DEF is denser than diesel, so it pools at the bottom of the tank where the pickup draws from. Don’t start the truck if you know DEF went in the wrong hole. How we diagnose it

The first job is confirming the CP4 is actually the failure point, not just a sensor or a valve. Fuel-system codes can be misleading on these trucks, and dropping a major fuel-system job on an owner without certainty is how shops lose trust.

Our diagnostic sequence:

  • Scan the codes with a factory-level tool (not a generic OBD reader), pull freeze-frame data, and note what the rail pressure was doing at the moment of fault.
  • Compare Fuel Rail Pressure Desired to Fuel Rail Pressure Actual live during cranking and idle. Desired should sit in the 4,000–5,000 PSI range at crank. If Actual comes back at 350–500 PSI, the pump isn’t producing what the ECM is commanding.
  • Inspect the VCV — the Volume Control Valve sits on top of the CP4. We pull it and look at the magnet on the back for metal shavings. Presence of metal confirms internal pump failure and tells us the rest of the system is already contaminated.
  • Check upstream basics — fuel level, fuel-filter service history, visible leaks under the truck and in the valley, wiring integrity on the rail pressure sensor (once, we found a rat had chewed the sensor wire in half; it happens).

A clean VCV with low rail pressure sometimes points to a bad volume control valve or a stuck relief valve instead of a failed pump — that’s the simple outcome and we check for it every time. But if there’s metal on the magnet, the conversation changes.

What the repair looks like

If the VCV shows metal, a full fuel-system replacement is the only honest fix. Replacing just the pump sends clean fuel through contaminated rails and injectors; those injectors will start failing in weeks. We’ve seen shops do the simple fix and have the truck come back for a second full-system job six months later.

A complete repair covers:

  • New CP4.2 pump (or a CP3 conversion kit — see below)
  • All eight fuel injectors
  • Fuel rails, high-pressure lines, and return lines
  • Fuel rail pressure sensor and volume control valve
  • Low-pressure fuel filter housing (cleaned or replaced)
  • Tank-drop, drain, and clean — metal migrates back to the tank via the return line
  • Fuel level sensor and pickup assembly
  • Fresh fuel filters throughout

Pump-choice decision. Three realistic paths:

  • Reinstall a CP4.2 — lowest-scope upfront, but the failure mode is still in the system. Anyone keeping the truck long-term should plan for another CP4 event someday.
  • CP3 conversion — the older CP3 pump is mechanically far more durable. Requires an adapter kit and a matched calibration (we don’t tune in-house — we’d refer you to a trusted tuning partner to handle the calibration side). Has been the traditional bulletproofing path for years.
  • DCR pump conversion (S&S Diesel) — the newer option. Matches the CP4.2 output curve (no tuning changes required), delivers 25% more fuel capacity than stock, and eliminates the CP4 failure mode. This is increasingly what we recommend for long-term owners of the 2011+ trucks. A targeted conversion now is far less than the full-system event if the CP4 ever fails.
