It sounds ridiculous until it happens to you. The DEF fill and the diesel fill on most modern trucks are right next to each other, both with similar nozzles, and a moment of distraction at the pump is all it takes. We’re big Ford and Cummins advocates around here, but we’ll be the first to say both manufacturers could have placed those fill ports somewhere less confusing.
If it just happened, the single most important thing is this:
Don’t start the truck.

Why DEF in the fuel tank is bad
DEF (diesel exhaust fluid) is 67.5% deionized water and 32.5% urea. Think back to high school chemistry — when you mix oil-like fluids and water, the water settles to the bottom and the oil floats on top. Same thing happens in your fuel tank: the DEF settles to the bottom, where the fuel sending unit pulls fluid from. So if you start the truck, the first thing the fuel pump pulls is straight DEF, not diesel.
Beyond the obvious problem of running the engine on the wrong fluid:
- DEF crystallizes when it contacts hot metal — your fuel system is full of hot metal
- Crystals form clumps that clog injectors, fuel lines, fuel filters, the CP4 pump, and sensors
- Diesel is the lubricant for the high-pressure fuel pump — running it on DEF is running it dry
- The damage cascades fast — within a minute of running, you can have system-wide contamination
Scenario 1 — DEF in the tank, truck never started
You poured DEF in. You realized your mistake. You haven’t keyed the truck on. The low-side fuel pump hasn’t run.
You’re in the safe zone.
Despite what some dealerships or repair shops will tell you, this is a clean and bounded repair:
- Drop the fuel tank
- Clean the tank thoroughly
- Replace the fuel sending unit (we recommend this for thoroughness — the sending unit was sitting in DEF and the float and electrical components could be compromised)
- Refill with clean diesel
- Bleed the system
We have never needed a full fuel system replacement on a truck that hadn’t been started. The repair is real but it’s manageable.
If you absolutely have to move the truck (onto a trailer, into a parking spot you can leave it in until the repair), there’s a workaround. With the truck off, unplug the power wires going into the low-side fuel delivery pump. Then start the truck and move it as quickly as possible. The engine will run briefly on whatever’s already in the lines without the low-side pump pulling more contaminated fluid from the tank.
Do not run the truck longer than 20-30 seconds doing this. If your truck won’t start without the low-side pump plugged in, then plug it back in, move the truck very quickly, and shut it down. In this scenario you’ll need the tank cleaned, the sending unit replaced, and the hard fuel lines from the tank to the engine cleaned. We also recommend pulling the feed and return lines from the top-side fuel filter to the CP4 pump and letting them dry — we look for crystallization on the lines (don’t clean them — we want to see whether DEF crystals form). No crystallization usually means you’re in the clear with just the hard-line cleaning.
Disclaimer: We never advise customers to start their vehicle after any sort of fuel system contamination. Move-the-truck workarounds are at the owner’s risk.
Scenario 2 — DEF in the tank, truck has been started or driven
You started the truck. Maybe you drove it. Maybe you idled it for a few minutes. Maybe it was running for over a minute before you realized something was wrong.
Full fuel system replacement is the only correct fix.
It is very likely you have DEF contamination throughout the fuel system at this point. The truck may still be running, but it won’t last long. The DEF is crystallizing in the lines, the injectors, the CP4 pump, the fuel filters — anywhere the contaminated fuel has reached.
At Texas Diesel Company, we refuse to replace individual fuel system components after DEF contamination. We don’t do partial fixes on contaminated systems. Reason: we’ve seen enough trucks where a previous shop replaced just the CP4 or just the injectors, and the contamination still in the rest of the system took out the new parts within months. The only effective fix is replacing the full fuel system at one time:
- New CP4 pump (or DCR conversion if you’re going that route, see our DCR Conversion service)
- New injectors (all 8)
- New high-pressure fuel rails
- New fuel lines from tank to rail
- New fuel filters
- Tank cleaned or replaced
- Sending unit replaced
It’s a major repair. It’s also the only one that holds long-term.
Will insurance cover it?

What to do right now
If you just poured DEF in your tank and you haven’t started the truck:
- Don’t start it.
